Before adding disks to aggregate you need to assign them to correct controller (disk assign). Depending on your configuration it may happen automatically and it may be wrong (see description of disk.auto_assign option).

NetApp redundancy is based on the assumption that takeover/giveback are transparent. If you have reasons to believe they are not, you have much larger problem and need to address it - it implies that one controller failure cannot be handled properly.

Normally LACP across switches of different vendors is not possible, so takeover/giveback is the only way. It should be transparent if everything is configured correctly. But please note that there is always possibility of misconfiguration when you perform giveback to new switches, so you should really plan maintenance window for such activity.

There is really no point in jumping through extra update, if target is 8.2. What is important, old head should be updated to the same version as is installed on new head. I usually always use netboot to install specific release on new controller.

NetApp dump stream should be compatible with ufsdump/ufsrestore; at least in the past people reported success with reading them on Solaris. You probably lose ACLs etc but file content should be accessible.

That's bad idea and I am not sure if NetApp even allows it. For drive replacement both drives must be removed, so NetApp needs to evacuate second drive as well. For that both drives need to belong to the same node.

Minimal file size is 4K, that gives you theoretical maximum of number of files in a volume. File count is per flexible volume, it should not affect other volumes in the same aggregate.

If you can use thin provisioning (you did not mention whether your volume/LUNs are thick or thin), you could simply disable space reservation on volume and LUNs, run space reclamation and wait until snapshots age off. Note that as long as snapshots exist space reclamation won't free any space for you. If you must use thick provisioning the only way is to create new volume and Storage vMotion data there. You lose your existing snapshots in this case. You cannot both keep snapshots and free space.

Can I reduce the size of the flexvol and LUN dynamically using OnCommand Manager? Yes. Can I do this while the VMs are running? Yes for FlexVol, no for LUN. It has nothing to do with NetApp - you cannot reduce size of VMFS. Is there a process I can run on the filer to move the snapshots from old volume to new volume? SnapMirror, vol copy, but I do not see how it helps you. You will get exactly the same LUNs that you want to get rid of.
